Well, I'm sure eventually R5.5 will come out, and when that happens I would like to have an upgrade path laid out.

I currently have the following machine as my KM box.

KM: R5F27
CPU: Athlon 3800+
Vid: nvidia 7300GT
Tuner: PVR150 (x2)
HDs:
160gb ide as the main partition
750gb sata mounted at ../tv
500gb external mounted at ../video

I have another 1tb sata sitting on the counter, itching to be made useful!

Herein lies the difficulty, I want to move one tuner card into another machine that doesn't support sata in order to free up space for an av710 sound card.

So, I need to somehow, get everything laid out, so one tuner is in each machine, the sata drives are in the current box, the ide drive is in the slave (I don't care which box the external is on, as long as it's videos are accessible from both) And I don't want to lose any recordings.

Now, as I write this, I'm curious if I can put a fresh copy of R5.5 on the 1tb drive, and if the 160gb ide will boot fine with a different mobo and stuff? At least well enough for me to migrate the files? And how would I do that?

Or if someone has a better suggestion?

Backup. Move your hardware around and auto upgrade. Reconfigure tuners as you see fit. That is that.

How will that work if the drive that houses the km os is in a new machine, and all it's data is in the current one?

I would suggest mirroring the current drive to the new one. Unfortunately I've never done it in Linux but I know and can be done.

Then do the update using the new mirror.

Looks like a little mix and match...
Knoppix live cd has partimage on it and that will allow you to move "stuff" all over. open an xterm sudo partimage and off to the races. Just keep in mind that it takes awhile to copy gigabytes of data. A little trick, you have to make the drive you are copying to be writeable :)

Suggest prepartitioning the drive that is to be copied onto first. gparted works well for that and the root partition only requires ~5gig.

If you copy over the / system, boot with the KM install cd and chroot into the root partition. Run lilo -v and then it should boot as a pure mirror image including ip's, hostname, etc. Note if you are going from sata / ide, lilo.conf may require some edits.
